Nestlé UK has enhanced operational efficiency and reduced greenhouse gas emissions at its Tutbury processing facility in Staffordshire by scaling its byproduct-to-energy manufacturing system.
By recycling spent coffee grounds generated during Nescafé manufacturing into biomass fuel, the plant has increased its on-site renewable steam generation while diverting waste away from off-site disposal channels.
The operational milestone supports Nestlé's broader roadmap to achieve net-zero greenhouse gas emissions across its global supply chain by 2050.
Biomass Conversion and Steam Generation
Originally introduced at the Tutbury facility in 2015, the biomass processing system converts spent coffee grounds into thermal energy used directly in coffee manufacturing.
Recent process optimisations at the plant have delivered significant performance improvements across energy and waste indicators between 2024 and 2025:
Steam Generation Capacity: In 2025, the biomass boiler generated 47 per cent of the total steam required across the Tutbury site, up from 37 per cent recorded in 2024.
Byproduct Utilisation: The factory converted 97.7 per cent of its total used coffee grounds into operational biomass fuel during 2025.
Off-Site Waste Reduction: Volume of unused coffee waste sent off site fell by 94 per cent compared to 2024 levels.
Emissions Reduction: Lower reliance on conventional natural gas boilers supported a 12.9 per cent reduction in related site greenhouse gas emissions year-on-year.

Infrastructure and Circular Manufacturing
The energy recovery system relies on mechanical processing to prepare raw spent coffee grounds for combustion. Once extracted from the coffee production line, the moist grounds are pressed to remove residual water content before being transferred to the site's dedicated biomass boiler.
The resulting steam is fed directly back into processing equipment, reducing raw natural gas consumption and lowering facility waste handling expenditure.
Mike Parr, Industrial Services Manager at Nestlé Tutbury, stated that incremental efficiency gains across large-scale processing sites yield substantial reductions in overall energy consumption and operational emissions. Parr noted that cross-departmental alignment across the factory floor has enabled continuous improvements in byproduct recovery.
Yutika Patel, Tutbury Factory Engineering Manager, added that extracting value from organic waste streams allows processing facilities to lower emissions while building greater operational resilience against energy market fluctuations.
Following the efficiency gains achieved across coffee processing lines, Nestlé UK is evaluating plans to expand byproduct energy generation across additional raw material streams.
The engineering team at Tutbury is investigating whether secondary agricultural byproducts, including cocoa husks sourced from adjacent Nestlé confectionery manufacturing plants in the UK, can be integrated into the biomass fuel mix to further increase renewable steam capacity.
